Case Study: Saving an 18-Year-Old Worcester Greenstar 30 CDi from a Major Hydraulic Leak
Location: Grimsby (DN32)
Appliance: Worcester Bosch Greenstar 30 CDi Combi Boiler
Installation Year: 2008 (~18 Years in Service)
Initial Fault: Persistent boiler leak and visible water pooling beneath the casing
Diagnosis: Leaking Automatic Air Vent (AAV) and cracked return manifold
Outcome: Full hydraulic strip-down, genuine parts fitted, Gas Safe 26.9 safety re-commissioning completed
The Job Overview: Why Age Isn't Always the End of the Road
In the heating industry, a domestic combi boiler is generally considered "old" once it crosses the 10 to 15-year threshold. At this age, many homeowners are routinely told by national installation firms that their boiler is beyond economical repair and must be replaced immediately.
This 2008 Worcester Greenstar 30 CDi had logged roughly 18 years of service. Despite its age, the combustion chamber, main heat exchanger, and electronics remained operational and working. The homeowner called us out to investigate a persistent dripping through the bottom casing.
Diagnosis: Pinpointing the Twin Leaks
Upon removing the outer casing and control panel cover, the leak source was immediately obvious:
- Leaking Automatic Air Vent (AAV): The brass AAV on the internal pump housing had degraded, continuously weeping heating water down the side of the internal assembly.
- Cracked Return Manifold: Constant thermal cycling over nearly two decades had compromised the plastic return manifold block, opening up a hairline stress fracture along the port casting.

Worcester Parts Support vs. The Competition
This boiler repair highlighted a massive reason why we often recommend Worcester Bosch boilers over budget alternatives: long-term parts supply chains.
Earlier this week, we were asked to attend a Biasi Riva combi of a similar vintage. While that repair was technically straightforward, the manufacturer had long since discontinued critical functional spares, leaving replacement as the only viable route.
Worcester Bosch, by contrast, continues to support even legacy early-generation Greenstar appliances with readily available genuine parts. Because parts for this 30 CDi were available through local plumbers merchants, the customer was spared an unexpected £2,500+ boiler replacement.
The Repair: An Involved Hydraulic Block Overhaul
While the parts were accessible, replacing a Worcester return manifold is widely considered one of the tightest, most involved hydraulic repairs on modern condensing combi boilers:
- Complete Hydraulic Teardown: The return manifold cannot be swapped in isolation. The entire hydraulic assembly; including the pump, plate heat exchanger, diverter valve and flow turbine needed draining / uninstalling.
- Gas Valve Disconnection: Due to the compact packaging inside older Greenstar chassis, clearing enough clearance to extract the return manifold requires breaking into the gas train and removing the gas valve assembly.
- Tight Clearances & Chassis Edges: These older Worcester chassis are notorious in the trade for zero knuckle clearance and razor-sharp pressed-metal internals. (True to form, completing the job came with the customary collection of workshop nicks and scraped knuckles.)
- Complete Seal Replacement: When disturbing a hydraulic block of this vintage, reuse of old rubber is non-negotiable. Every single disturbed connection was rebuilt with fresh, silicone-lubricated O-rings to ensure a watertight seat against the pump housing and pipework tails.

Re-Commissioning & Gas Safe 26.9 Verification
Because the gas valve was disturbed during disassembly, standard plumbing checks are not enough. We carried out a full suite of regulatory safety checks in accordance with Gas Safety (Installation and Use) Regulation 26.9:
1. Gas Tightness Test
A complete low-pressure tightness test was conducted across the installation:
- Starting Pressure: 20.5 mbar
- Test Duration: 2 minutes
- Ending Pressure: 20.5 mbar
- Permissible Drop: 0.0 mbar (Pass)
2. Flue Gas Analysis (FGA)
Once re-pressurised to 1.2 bar cold and purged through the new AAV, the boiler was fired across both minimum and maximum operating rates to check combustion efficiency and burner integrity:
| Test Parameter | Maximum Rate | Benchmark Standard | Status |
|---|---|---|---|
| CO (ppm) | 124 ppm | < 350 ppm | Pass |
| CO₂ (%) | 8.9 | Manufacturer Spec (~7.5–9.5%) | Pass |
| Ratio (CO/CO₂) | 0.0014 | < 0.0040 | Pass |
| Flue Integrity | N/A | Visual & Sample Checked | Pass |
(Combustion readings verified against manufacturer data plates and recorded on the job sheet.)
The Result
With the cracked return manifold replaced, fresh O-rings seated, and safety testing signed off, this 18-year-old boiler is back to holding static pressure with zero leaks.
Instead of being forced into a costly boiler replacement, the homeowner got an honest, expert-level repair that extends the lifespan of their heating system for another season of reliable service.

I had a boiler issue, stopped working. He arrived on the same day and ensured that the boiler works while we wait for parts. Kept me updated while parts were coming and asked if the boiler is still working. Always kept the area clean and explained what was the issue. Great job! Definitely recommend.Posted on Google

Fantastic service from Guy, who travelled out to Market Rasen on a Sunday when our boiler stopped working. He was super professional, quick to sort the issue, and great value for money. With kids in the house, getting the heating and hot water back on meant everything, definitely one of those luxuries you take for granted until they’re gone. Really appreciate the effort and would highly recommend.Posted on Google

Guy came to us today which was a wet and cold Sunday afternoon as my Elderly Mother was without heating. After initial contact a time was agreed and Guy arrived on the dot.... He was very good and explained everything he was doing ensuring we understood what was happening. Guy was very clean and there was not a single bit of mess left behind. He made sure we were happy with the work and didnt leave until he was 100% sure the problem was fixed. There was no hard sell with Guy at all he explained a few options for us in the future. Would HIGHLY reccommend Guy and have saved his details for future use. 5☆☆☆☆☆Posted on Google
